Interior architecture and furniture design are experiencing an unprecedented green revolution. Gone are the days when eco-responsibility was synonymous with drab or fragile materials. Today, architects, fitters, and designers demand noble, durable materials with strong visual impact. Among these, 100% recycled French plastic panels — and specifically the renowned Le Pavé® panel (by SAS Minimum) featuring its flagship PAV2 grade — have emerged as the leading choice in contemporary upcycling.
Yet behind the striking mineral aesthetic of this speckled "Terrazzo" look lies a tough workshop reality: thermo-compressed recycled plastic is one of the most tricky materials to machine on a CNC router.

1. Alcyde's Roots: A Local History of Plastic Upcycling
Well before recycled plastic became a standard marketing requirement in corporate fit-out specs, Alcyde was already committed to local waste revalorization in Southwestern France.
Among our founding projects in Toulouse, we partnered with the local non-profit T EAU T O PHIL (led by Théo Roncalli), a regional pioneer in river cleanup, environmental awareness, and local plastic waste repurposing. Through the CNC routing of eco-designed trophies, signage elements, and exhibition fixtures directly milled from regenerated polymer slabs, we acquired an early, empirical understanding of the rheological and thermal behavior of these recycled plastics.
This commitment to circular manufacturing naturally expanded to the highest French industrial standards, notably Le Pavé®.
2. Le Pavé® and PAV2: The Next Generation of Eco-Responsible Panels
Developed by French industrial startup SAS Minimum, Le Pavé® represents circular engineering at its finest:
- 100% recycled and 100% recyclable plastic: manufactured without toxic thermoset resins or added adhesives, using thermal compression of sorted waste (HDPE bottle caps, PS yogurt cups, and refrigerator liners).
- Substantially lower carbon footprint compared to virgin plastics or solid surface composites like Corian.
- Superior technical properties: rot-proof, waterproof, UV-resistant, stain-resistant, and high impact resistance.
- Unique Terrazzo aesthetic: each panel displays an organic mineral pattern, providing a distinctive high-end signature popular in hospitality, luxury retail, corporate headquarters, and eco-designed spaces.
The PAV2 reference (especially in 15mm thickness) has become the go-to choice for bespoke table tops, reception counters, vanity surfaces, and custom accent furniture. 3. Why CNC Machining Recycled Plastic Is a Real Technical Challenge
While the visual outcome is stunning, machining PAV2 on a CNC center requires specialized expertise. Traditional woodworkers or standard machinists attempting to cut it with standard wood or plastic feeds often face severe issues:
3.1 The Thermal Trap: Melting and Tool Clogging
Recycled thermoplastics (HDPE / PS) have a relatively low glass transition and melting temperature. If spindle RPM is too high relative to feed rate, friction creates instant heat. Instead of producing crisp chips, the material melts, sticks in the tool flutes, wraps around the cutting edge, and creates an unsightly molten burr on the edge — frequently leading to instant tool breakage due to chip clogging.
3.2 Inherent Micro-Inclusions
Because these panels come from mechanical recycling, thermo-compressed slabs display slight variations in local density. Distinctly colored flakes react subtly differently under the cutting edge. Any machine vibration or axis hesitation immediately creates chatter marks and whitish streaks on the edges.
3.3 Internal Stress and Workholding
While dimensionally stable once cut, 12mm to 20mm thick panels can release minor internal stresses when roughing large profiles. Inadequate clamping or manual tabs can cause bowing, warping, and squaring errors.
4. Alcyde's Technical Solutions for a Flawless Finish
To transform these raw slabs into pristine designer furniture, our CNC machining workshop in Toulouse implements a rigorous manufacturing protocol:
4.1 Mirror-Polished O-Flute Carbide Tools
We work exclusively with solid carbide single-flute spiral end mills with a mirror-polished gullet ("O-Flute" geometry). This design provides maximum chip clearance for ultra-fast chip evacuation. In plastic machining, the golden rule is that heat must evacuate inside the chip, without having time to transfer into the panel.
4.2 High Feed Rates and Strict Thermal Control
Using our rigid large-format CNC router (1250x2500mm), we maintain sustained feed rates paired with carefully calibrated spindle speeds. The tool bites cleanly, shearing the material without lingering or rubbing.
4.3 Two-Pass Strategy & Continuous G02/G03 Arc Smoothing
For intricate design components — such as the 4-leg flat-pack side table shown above:
- Fast Roughing Pass: A first contouring pass leaving a radial allowance of 0.30mm.
- Full-Depth Finishing Pass: The cutter shaves the remaining 0.30mm in a single, continuous sweep at full Z depth, eliminating tool stepping marks.
- Continuous Vector Arc Smoothing (G02/G03): By replacing thousands of micro-linear G01 segments with native geometric circular arcs, the CNC machine never stutters along curves, resulting in a perfectly smooth, satin-touch edge.
4.4 11 kW High-Power Vacuum Table
Our industrial vacuum pumps clamp the slab onto the sacrificial bed with several tons of holding force. Result: zero chatter, direct clean cuts without manual breakout tabs, and strict tenth-of-a-millimeter tolerances for perfect interlocking joints.
5. Case Study: The 15mm PAV2 Flat-Pack 4-Leg Side Table
The piece crafted in our workshop (featured in the photo) embodies the harmony between radical eco-design and digital precision:
- Material: Le Pavé® PAV2 panel, 15mm thickness, black speckled white finish (dark Terrazzo stone appearance).
- Ingenious 5-part architecture: 1 circular table top, 2 interlocking crossed components forming the 4 curved legs (halved lap joint design), and 2 small locking brackets securing the assembly beneath the table top.
- Dry Assembly (Zero Screws, Zero Glue): Slotted mortise-and-tenon joints were CNC machined with a 0.15mm clearance. The furniture piece can be assembled and dismantled by hand in 30 seconds, achieving robust structural rigidity once locked without any metal hardware.
- Edge Finish: Chamfered edges with automated deburring, providing a warm, smooth touch with no sharp plastic feel.
This execution proves that with expert CAM engineering and CNC precision, recycled plastics easily compete with fine hardwoods and top-tier engineered stones.
